Project Background
Brake discs are core automotive components in massive demand. Heavy, highly reflective brake discs in hundreds of specifications make manual loading slow and labor-intensive. A DexForce 3D vision-guided robotic solution now achieves unmanned brake disc loading and unloading with ±3 mm repeat positioning accuracy and full-layer coordinate output in as fast as 5 s.
Project Challenges
The Challenge of Automating Brake Disc Handling
- Highly reflective surfaces
- Conventional structured light cameras struggle to image reflective brake discs, producing incomplete point clouds.
- Hundreds of disc specifications
- Traditional template matching is inefficient when parts come in over a hundred variants.
- Heavy parts at high volumes.
- Manual loading of heavy brake discs is inefficient and physically demanding.
- Harsh working conditions.
- Manual handling of heavy parts on the shop floor poses health risks to workers.
Workflow
How the 3D Vision System Works
An AI-powered structured light camera with a wide field of view performs fast imaging of brake discs inside the bin, outputting complete, high-quality 3D point clouds. A deep learning general-purpose circle model recognizes disc contours and fits the disc center point, then outputs the optimal grasp pose. The system guides the industrial robot to precisely pick each brake disc and place the disc onto the positioning platform. Once machining is complete, finished parts are automatically unloaded and stacked in an orderly manner.
Application Advantages
- Complete imaging of highly reflective parts.
- The wide-FOV structured light camera with integrated AI algorithms intelligently reconstructs missing point cloud data on reflective disc surfaces, producing complete, high-quality 3D point clouds.
- One model for hundreds of disc specifications.
- The deep learning general-purpose circle model accurately recognizes discs across hundreds of specifications without frequent creation of 3D registration templates, enabling flexible production.
- High accuracy at high speed.
- Visual repeat positioning accuracy of ±3 mm and full-layer coordinate output in as fast as 5 s meet brake disc machining and production requirements.
Application Results
The DexForce Spatial Intelligence Suite overcame the long-standing limitation of conventional structured light on highly reflective parts. Mixed-model production of multiple brake disc categories now runs smoothly, with significantly improved line stability and production flexibility, and measurable gains in both yield and cycle time.
3D Vision Machine Tending for Brake Disc Production
Robotic loading and unloading with 3D vision gives brake disc manufacturers a practical path to automate reflective, heavy, and high-mix parts. AI-reconstructed point clouds, template-free recognition across hundreds of specifications, and fast full-layer coordinate output allow a single station to handle demanding production rhythms without manual intervention.
